Intercooler pressure loss

Hi

I recently installed my IC and if I compare logs it seems I loose 1.7psi @ 6500rpm compared to stock.

Is this to be expected - 1.7 is a lot!!?

(please ignore the bad log with stock IC, its a log from the process of tuning DB)

From the logs, it looks like you may have a small boost leak based on the boost curve. Easiest way to find a boost leak is to get a spray bottle and fill it with soapy water. Spray any connections that can leak (intercooler connectors, silicone/rubber couplers etc). Don't spray anything electronic like the MAP sensor as that can potentially damage the sensor. Rev the car. If there are any leaks, you will see a constant stream of bubbles from the leak area.

Since you recently changed out the intercooler, my guess would be the connection from the intercooler to the charge pipe. The factory o-ring that seals the connection on the F30 N55/N20/N26 is pretty fragile so pulling it a few times may have cause it to wear out. Also, the o-ring has a "lip" edge on it that needs to be facing outwards. This lip is pretty thin and prone to ripping. Also when the o-ring starts to wear out, it tends to roll the o-ring inside the flange when connecting so that the "lip" edge goes inwards. Thus, the o-ring does not get a good seal. If the soapy water test shows a leak at this connection, I would recommend changing the o-ring. The BMW part # for the seal is 11618506786.

Haha I totally forgot about that o-ring - rookie mistake Good to know there is a bit more boost to gain.

Dyno plans today but that would be a waste - Ill be back

That would explain the loss hehe.

Make sure you inspect the o-ring when you put it in. You will see the "lip" I am referring to. Make sure it is still pretty stiff and not ripped. When you put it into the groove in the charge pipe, make sure that "lip" is facing outwards of the groove.

Yes it gotta be that o-ring. I did not remove it from the CP but I also have not inspected it. Highly likely its damaged with all the IC fiddling. Ill replace all three while at it.

Is there a "best practice"? E.g. disconnect the rubber elbow and install the IC end of the CP alone first?

My O-rings are still in good shape after all the changing back and forth. However if you are running without it, yes that would explain But then again your stock FMIC logs would show higher boost at 6.5k rpm as well. Also check the turbo side. Maybe the connection on that side is not properly seated either after fitting the piping back after turbo replacement.

Is it a good idea to apply some dish soap to the O-rings to aid installation and seal a bit better?

They should install and seal without anything, but you can try a very small amount of oil to get them to slip in easier.

Replaced both seals for the IC and one of them was actually slightly damaged...but no change. Still ~1.5psi short up top

Next would be to pressurize the system from turbo outlet to throttle body. Can I just do it like so:

Add the soapy water during a dyno run in order to have pressure all the time.

Don't pressurize your system by compressed air. It will mess things up.

(And use MS4 instead of WD40 )
